The Short Version
Reciprocating compressors are simple, cheaper up front, and great for intermittent use in a small shop. Rotary screw compressors are built for continuous duty, run cooler, quieter, and cost less per CFM once you run them enough hours per week.
As a rule of thumb: if the compressor will run more than about 60 to 70 percent of the workday, or if it feeds multiple tools at once, a rotary screw is almost always the better long-term buy.
Duty Cycle and Heat
Reciprocating compressors are designed to run and rest. A typical two-stage piston is rated for about 60 to 75 percent duty cycle. Push past that and heat kills the valves, rings, and pump.
Rotary screw compressors are 100 percent duty cycle. They can run all day, every day, because the airend is oil-flooded and heat is carried away by the lubricant and cooler.
Efficiency at Real Plant Loads
A properly loaded rotary screw with a variable speed drive (VFD) will typically use 15 to 35 percent less electricity than a comparable reciprocating unit running the same air demand, especially when demand swings during the shift.
Reciprocating machines are efficient on paper but tend to short-cycle in a real plant, which wastes power and beats up the motor and starter.
Noise, Vibration, and Where You Can Put It
Reciprocating compressors are loud (85 to 95 dBA is common) and vibrate. Most plants push them into a compressor room or outside enclosure.
Rotary screws typically run 65 to 78 dBA inside a sound enclosure. Many plants can put them right on the production floor without any hearing protection required nearby.
Maintenance and Total Cost
Reciprocating: valves, rings, gaskets, and belts are cheap parts but they need attention more often. Skipping a valve rebuild leads to a full pump replacement.
Rotary screw: fewer moving parts, longer intervals, but the parts (airend, coolers, separators, controllers) are more expensive when they do fail. A real preventative maintenance program keeps a screw compressor running 15 to 20 years.
- Under 20 CFM, occasional use: reciprocating is fine
- 20 to 50 CFM, daily production: consider a small rotary screw
- 50 CFM and up, production critical: rotary screw, VFD strongly recommended
- Multiple shifts or backup required: rotary screw plus a second unit or backup rental agreement
